Following on from the problem I have with getting the chain and sprockets aligned up correctly, I had a conversation with a friend on here who is looking to do the same conversion. He suggested that it wasn't actually the sprocket that was out of alignment but the entire engine.
Having sat and thought about it it started to make sense. I run a thunderace rear swingarm with the TDM 900 rear wheel. So I have the tdm engine, front sprocket , rear sprocket and rear wheel. If it doesnt align then the engine is not in the same place it is when its in the 900 frame. One of the lugs on the head is still present from when the engine was an 850, but you need a 5mm spacer to get it to fit....OR the engine needs to be moved across 5mm.

Stripped everything down and dropped the engine out the way

This is the only lug that holds the engine on the right hand side. If i take 5mm off that then the the front lug will fit perfectly and the entire engine will move across to the right, cancelling out the need for a custom offset sprocket.

My grinding setup to stop the bits going everywhere

Forgot to take any more pics until I had completed the job, but here it is, 5mm removed from the cradle, engine bolted back in.

Its tight at the front but I still have about a mm and a half clearance, its enough.

Looking at the sprockets now its difficult to tell by eye any misalignment. I believe there may be a mm or 2 left to go, but I will get that with a spacer for the rear sprocket.
The upshot is that I can now use standard chain and sprockets, which is good for me as I will be modifying the gearing on the bike for better acceleration, and I don't have a spend a fortune on custom front sprockets of different sizes.
That is all for now. I know I am slow but I am getting there. Whether it will be ready for the March deadline remains to be seen.

Nice one Coxy - are you using the stock 900 head mount - they have a specific torque and are held in by pinch bolts similar to the R1 - seems kinda critical to stop engine/frame vibration I think

Cheers guys, might have another afternoon on it tomorrow. Hmm I am not using the tdm head mounts, I am using fabricated mounts in the trx850 position, so I guess it's a case of suck it and see!

hello mate, I was originally thinking red with big white stripe, and a black frame, or white with a big red stripe, and a black frame. 
The rear subframe has turned out that well I may consider doing that in red a la daytona 675.

Mmm the red and white might be a bit too much ducatilike maybe ..... but why not 
I saw this trx fitted with an Fj6 tank which of course has a fuel pump in ..... might work for yours ?

Fuel tank problem is sorted mate, I have welded in a fitting to the bottom of the trx tank to take the tdm 900 fuel pump and sender unit. This bike will be using 100% TDM 900 engine parts and electrics. That way I should have no compatibility issues and I can fault find the bike as if it is the TDM.
Edit: sorry didn't notice the last sentence there, yeah that tank may have worked, but I love the shape of the TRX tank, I think its one of the main parts of the bike's identity.
Hey zednine how come you didn't get on with the Fazer 1000? I have one and I would never ever part with it, it does absolutely everything with utter competence.

A project like this an excellent anitdote to all those things in life that get in the way.
Great work so far keep it up. I always think that every hour I put in on a project is an hour nearer I'll be to riding it
