what is the general concencus on the max bhp you can get out of a TRX?
I am debating what to do with my tdm900 engine. If I could get 110 - 120 bhp out of it I would seriously consider doing some work on it. My dads TRX was great fun for the session I took it out at croft at the weekend, even though it was a bit poorly.
I am thinking carillo rods, 940cc, flowed head, cams, balanced, rev limiter raised.

There are a few of them out there. Makes it a different animal, but plenty of power. How reliable it will be remains to be seen, but then if you are pushing it to its limits I'm guessing you'd only be after a track machine?
You should have had a go on that Tuono I had, that was an animal. That might be a better place to start, that Rotax lump is a very good engine that will take a lot of abuse.

A friend has just had his TTS tuned 900 rebuilt with 1mm oversize valves, Kent Yam9 cams, 960cc, 11.5 (I think) pistons, Carillo rods with stock injectors/ K + N and downpipes through Remus cans.
Engine was still a bit tight but putting 95 at the wheel. I rode it at the weekend and was v. impressed with the grunt and smoothness of it.
He's also got an ex trackday MT09 - the engine appears to be standard but remapped to suit an Arrow 3:1 - I was completely blown away by the performance from that motor, pulling from nothing to 13,000 and lifting it's nose in the first 3 gears - unbefugginlieveably quick

Do you mean max bhp from a TRX or from a TDM 900 engine?
TRX motor: about 100 - 105. After that it gets very expensive. Just a set of FCR's and a full exhaust system get you about 90 without getting into the engine.
TDM motor: no idea.

this TRX motor of my dads has those mods plus cams, 878cc and flowed head. that made 88bhp at the wheel so thats decent.
I suppose I am talking about the 900 motor. there is not much information out there about tuning them. its not really the bike that people buy to upgrade the engine.

960cc Al?! really? I was considering the option of bored out tdm900 barrels & Carillo rods... when I spoke to TTS, they need a rod as a sample for Carillo to base their work from and you have to buy them 4, not 2... can't remember the price but it was salty!!

the spec I am thinking of is this:

raised compression
1mm oversized valves if I can find some.
carillo rods
cams
balanced
F800 42mm throttle bodies
big bore exhaust and airbox mods (ie removed)
If I could get it to rev reliably to 9.5k I reckon it will make decent power.

forced induction is not an option for me.
it will more than likely go on track and if I put that on the floor it will be expensive!!
